I'm looking at a longer spar (approximately 47 ft wingspan), so don't know whether your tooling would even work for me, but if you figure making maybe 5 sets and amortize the cost of the molds over that (around $300 per set) your labor and materials. I don't think anyone would fault you for making a buck -- time is money.

It doesn't sound like there would be a problem with the skins functionally -- cosmetically just tell everyone you did it on purpose!
